I was able to get the bumper, and a few other pieces on today.

I removed this junction bar and used some wire connectors to get everything back together. Most of the wires are now running in the same direction and I could use a smaller box to keep everything dry.

I'am going to mount it up above where the spare tire goes. It is well out of the way and should be safe.

Looks great, obviously better than and easier to access than in the tailgate. Where did you source the box?

Harbor Freight. My store has two of this style. This is the smaller of the two. I had to cut out some of the plastic compartments with a small Dremel tool. Also it is no longer water tight. Might try and put a little sealer at the two holes that the wires enter/exit.

what tool do you use to cut the offending rusty bits/panel

Yes the early FSJ did not have a good inside metal prep, as you said : none, only the overspray, and as such the bonding of the roof and the support structure being done by spot welding, the seams will rust. By 1982 , as I found out when I cut off some roof bits, the metal received some treatment, the inside roof is treated with some dark primer and painted, photo to follow


you can see the beginning of oxidation at the roof gutter inside seam



and the undisturbed structure, that separated when no spot welds are holding the pieces together




and the oxidation is noticeable at the bottom, on a calif vehicle... but the outer roof was severely oxidized

I've had that HF one for years now. It's really nice to reach into areas that a normal cutoff wheel won't get to....but it's really under powered. You have to go slow and apply almost no pressure or you stall the wheel. That said, I'd buy another the day mine broke....if it ever broke.
